What Error Code 1600 Means

Generac error code 1600 on the Evolution controller means the engine speed dropped below the operating threshold. The engine should run at approximately 3600 RPM at 60 Hz. The underspeed alarm triggers when RPM stays below approximately 2700 for a sustained period. The controller shuts the generator down to protect both the engine and the connected loads.

This code appears across Generac Guardian, CorePower, EcoGen, and Protector series generators equipped with the Evolution controller. The diagnostic steps are the same regardless of the specific model.

Most Common Cause: Overload

The most frequent cause of code 1600 is simple overload. The generator is trying to power more electrical load than it can handle. The engine bogs down. RPM drops. The controller sees the underspeed condition and shuts down.

Turn off all connected loads. Clear the code. Start the generator with no load. If the generator starts and runs smoothly at full speed, the load was the problem. Add loads back one at a time. Watch the controller display for voltage and frequency. If the generator bogs down when you add a specific load, that load circuit has an issue or the total load exceeds the generator rating.

A Generac generator equipped with a Smart Management Module (SMM) or load shedding system should prevent overload. If the SMM is not installed or is malfunctioning, the generator can still see full load. Check the SMM wiring and LED status.

Stepper Motor and Throttle Actuator Test

The stepper motor controls the engine throttle. If the stepper motor cannot adjust the throttle plate to increase RPM, the engine cannot recover from a load increase. The underspeed code follows.

Locate the stepper motor on the carburetor or throttle body. It is a small black cylinder with a 4-pin or 6-pin wiring connector. Disconnect the wiring harness.

Test the stepper motor winding resistance. Set your multimeter to ohms. Measure between the two winding pins on the stepper motor connector. The resistance should read between 50 and 100 ohms. An open reading (infinite resistance) or a short reading (near 0 ohms) means the stepper motor has failed and needs replacement.

Visual inspection: check the throttle linkage between the stepper motor and the throttle plate for binding or sticking. A linkage that catches on debris or corrosion prevents the throttle from opening fully. Clean the linkage and verify free movement.

Fuel System Checks

The generator needs the correct fuel pressure at the carburetor or fuel regulator inlet. If fuel supply is restricted, the engine cannot reach full RPM.

Start with the fuel valve. Confirm it is fully open. A partially closed fuel valve can pass enough fuel for idle but not for full load.

For natural gas generators, measure fuel pressure at the generator inlet. Natural gas pressure should be between 5 and 7 inches water column at the inlet regulator. Low pressure causes the engine to starve for fuel under load and triggers the underspeed code. Contact your gas utility or a licensed gas fitter to adjust supply pressure.

For LP generators, check the LP tank level. A tank below 30% can experience fuel starvation as the liquid propane vaporizes less efficiently. Check the LP regulator for freezing or icing. Ice buildup on the regulator causes pressure drop and underspeed.

Air Filter and Spark Plug

Plugged air filters and worn spark plugs contribute to code 1600 more often than many technicians expect. The engine cannot make full power if it cannot breathe or if the spark is weak.

Remove and inspect the air filter. If it appears dirty or clogged, replace it. Generac recommends annual air filter replacement.

Remove the spark plug. Check the gap. The typical gap for Generac engines is 0.030 inches. Adjust or replace. Check for carbon buildup on the electrode. Replace the plug if worn.

A generator that runs at full speed under no load but trips code 1600 when any load is applied should have its air filter and spark plug checked before any further diagnostics.

Magneto and Speed Sensor

The Evolution controller reads engine speed through a magnetic pickup sensor. If the pickup gap is wrong, the controller may read a false underspeed signal.

The magnetic pickup sensor sits near the flywheel. The gap between the sensor tip and the flywheel should be 0.040 to 0.060 inches. Use a feeler gauge to check the gap. If the gap exceeds 0.060 inches, the sensor may miss flywheel teeth and report a low RPM reading. If the gap is below 0.040, the sensor may be damaged by contact with the flywheel.

Clean the sensor tip with a rag. Metal filings or debris on the sensor tip can reduce sensitivity and cause false RPM readings.

Evolution Controller Reset Procedure

Clearing code 1600 on the Evolution controller follows a specific sequence. Power cycling alone may not clear the alarm.

Press the OFF button on the controller display. The display shows OFF. Press the ENTER button twice. The display shows AUTO. Press the ENTER button again. The display confirms the reset.

If the generator does not restart, repeat the sequence. If the code returns immediately after starting, the underspeed condition is still present and requires diagnosis before further operation.

Do not repeatedly clear and restart a generator that immediately returns code 1600. Each start attempt puts stress on the engine and controller.

Load Management Strategy

A generator that runs fine under light load but trips code 1600 when heavier loads engage needs load management. The generator may be oversized for the load when you consider starting surge. A 20kW generator can handle a steady 20kW load but a single motor starting (well pump, AC compressor) can draw 3-5 times its running current for the first half-second.

Install a Generac SMM to stagger load starts. The SMM connects to the Evolution controller and manages large loads by cycling them on and off. This prevents the starting surge of multiple large loads from hitting the generator at the same time.

If you already have an SMM installed, check its diagnostic LEDs. A green flashing LED indicates normal operation. A red LED indicates a fault or communication loss with the controller.

When to Call a Professional

Call a technician if the generator passes all the tests above and still returns code 1600 under load. A generator that runs at full speed with no load but cannot maintain speed under any load may have internal engine problems: worn rings, valve issues, or a failing governor assembly.

Call a professional if you do not have a manometer for fuel pressure testing. Guessing at fuel pressure without measurement leads to incorrect repairs and potential safety hazards with gas piping.

Call a professional for any gas line adjustments. Do not adjust the main gas regulator or secondary generator regulator yourself unless you hold a gas fitting license. Improper gas pressure adjustments can cause engine damage, fire, or explosion.
